Object is a nickel plated 2 stroke exhaust pipe. I need to close up a
small crack before I can blow out other "dents". What issues will I
run into? Do I need to grind off the plating?

Plug both ends, the fitting on the big end will accept a regulated air
supply from my compressor, put about 20-30 psi into the pipe, heat
affected area with O/A torch, the dent comes out. Move on to the next
ding...

This is the inlet end plug. I safety wire this to the spring mount
loops:

I safety wire a small expansion plug in the exhaust end.

Homemade. The exhaust pipe is a "male" fit into the flange on the
engine and has two external o-rings. I just took the pipe to my local
Lowes plumbing dept, rummaged through the fittings 'til I found one to
fit, then adapted it down to the air chuck fitting.

It's a tight slip fit over the pipe with the o-rings installed. It's
not completely air tight, but tight enough to hold enough pressure to
get the hot metal to move.

Big piece = 2" > 3/4" reducer, then 3/4" > 1/2" reducer to 1/2" MIP
female adapter to air line fitting.

1.) I'll bet it is chrome plated, not nickel.
2.) If the crack is not too close to the dents you are going to blow out, I
would silver solder or braze it. You won't burn away as much plating, and
can probably polish it afterwards so it doesn't show.

Interesting large coupler.

Maybe 2" to 1/2" ?

I just clean it well (burn it and brush it) first, and then
oxy-acetylene them with a filler rod.

I don't use the air regulator, so I sometimes find fractures and
cracks as the heat and pressure build.

I also don't worry about the color of the chrome.

1.5 more weeks till I can ride again.

Actually, on this pipe, the crack is right where the formed pipe
transitions to the stinger, it got pushed over, creased slightly and
cracked right at the weld line.

I have two more pipes (06) where I'm going to have to cut the stinger
off, reform the tubing and pipe to something approaching round, then
weld it back together. The new KTM pipe is of a different design than
it used to be, never had this problem before, something to do with the
location where the pipe necks down to the stinger, seems to be a
fulcrum spot, it creases instead of simply denting or bending the
whole pipe. Dean did one in at ISF06 when we swapped bikes. He bought
me a new one, then within a month I'd done the same thing to the new
pipe myself.

Since you have a week and a half before you can do anything fun, stop
on in and we'll fix these things together, you can show me how to do
it...

Not that it really matters in this instance, but I've always thought
the "chrome" was simply the transparent, glossy "clear coat" over a
base plating of nickel. These plated pipes may have skipped the chrome
layer. If there is a chrome layer, it's not a good one, very little
gloss. I have seem chromed dirt bike pipes, very different appearance
to them.

One brand of bike (GasGas) nickel plates their frames.
