I'm thinking of having a custom 1911 built for USPSA competition in Single
Stack. If I buy ammo loaded to the same power factor, what's the
difference between .40 and .45 recoil?

Recoil? Not much difference. If you are
buying commercial ammo you might be able
to achieve a little less recoil in 40. WWB 165
gr FMJ is pretty close to the 165 power
factor floor for major. Most 45 ammo is a bit
more than you need.
Magazines and parts in general are going to be
cheaper and easier to find for a
single stack 1911 in 45. It's also going to
be easier to get under the maximum
weight in Single Stack Division with a 45 cal
gun.
